Choosing the Right Thermoforming Material for Your Application


The plastic you choose for thermoforming affects far more than the look of a finished pack. It can shape how well a product is protected, how it performs in transport, how it presents on a shelf and how clearly it supports your sustainability message.

Select Materials That Protect Products and Strengthen Brands

Thermoforming heats a plastic sheet until it is pliable, then forms it over a mould using vacuum or pressure. The result can be a custom blister, tray, clamshell or box insert designed to hold, display and protect a product.

Not all plastics behave the same way during forming. Some are better for crisp, shallow shapes, while others cope well with deeper draws, detailed corners or packs that need more flexibility. Material choice can also affect sealing, trimming, printing and packing after the form is made.

Compare PET and PETG for Clarity, Durability and Recycling

PET, including APET and recycled PET options, is a popular choice for clear thermoforming packaging. It is valued for its strong clarity, stiffness and clean presentation, making it well suited to packs where customers need to see the product before purchase.

We commonly consider PET for food trays, confectionery packs, produce packaging, retail clamshells and other clear consumer product packaging. Its firm feel can help create a neat, well-defined pack, especially where product visibility is part of the brand experience.

PETG is a modified form of PET that offers greater impact resistance, flexibility and formability. It can be a better fit for deeper draws, more detailed shapes or packs that need to resist cracking while still providing clear product visibility.

For example, PETG may suit medical trays, cosmetic packaging, electronics packs and premium retail displays. Where PET may be selected for rigidity and established recycling pathways, PETG can be preferable when the pack needs extra toughness or reduced brittleness.

Before choosing either option, we recommend considering:

  • Food-contact requirements where relevant
  • The product’s weight, shape and handling conditions

Assess PVC and Specialist Thermoforming Plastics

PVC remains widely used for selected thermoforming applications because it offers good clarity, consistent forming behaviour and chemical resistance. It is particularly familiar in blister packaging, where shelf visibility and pack security are important.

In pharmaceutical, hardware and consumer product packaging, PVC can provide practical and cost-conscious performance. The material can form reliably into shapes that display a product clearly while helping keep smaller items contained.

That said, we encourage brands to weigh PVC’s functional strengths against material stewardship considerations. Recycling availability, retailer packaging expectations, customer preferences and the intended market all deserve attention. No material is automatically the right answer for every product.

Other plastics may better suit specific needs:

  • Polypropylene can be useful for food packs and applications involving heat exposure.
  • Polystyrene and high-impact polystyrene can be economical choices for trays and inserts.
  • ABS may suit durable industrial or hardware components.
  • PLA and other bio-based plastics may appeal where renewable content is a priority.

Bio-based materials need careful review before production. Storage conditions, pack performance and access to suitable composting systems can all affect whether they make sense for your application.

Match Material to Performance and Production Needs

A pack that looks good in a sample can still struggle in real-world handling if the material is not matched to the product. We start by examining the product itself, including its weight, shape, sharp edges, surface finish and need for tamper evidence.

Temperature can also change the decision. A food tray exposed to heat, a cosmetic product displayed under bright lights or a hardware item stored in changing conditions may need different properties. Moisture resistance, chemical resistance, stacking strength and impact performance should all be considered before a final selection.

Production details matter just as much. Material thickness, sheet consistency, forming temperature, cooling behaviour, trim accuracy and tooling design influence the finished pack and the efficiency of manufacture. A plastic that appears suitable on paper may create inconsistent forming, excess scrap or sealing issues once production begins.

Customer experience should stay in view, too. Clear packaging can support retail display and product inspection, while coloured or opaque materials may help protect light-sensitive items or carry a stronger brand look. For food and pharmaceutical packaging, we also account for applicable food-contact standards, hygiene needs, traceability and validation requirements.

Balance Sustainability, Compliance and Seasonal Demand

Sustainable thermoforming is about more than choosing a pack labelled recyclable. We look at recycled content, material recovery options in Australian collection systems, pack weight, transport efficiency and how likely the pack is to be sorted correctly after use.

Product protection is part of that picture. Packaging that reduces breakage, contamination or product damage can prevent waste elsewhere in the supply chain. The most suitable option is often the one that balances material use with reliable product protection.

Different sectors may also have different requirements for safety, barriers, tamper evidence and documentation. We recommend confirming these needs early for regulated products, export packaging and major retail programs, rather than treating compliance as a final production step.
